3D model description

This is a plug-in night light with rechargeable battery back-up.
The case is a modification of an Ali-Express electronic timer switch.
It is designed for the UK but you can get the Ali-Express timer switch for US, EU etc and all the electronics will work from 110V - 240V AC.
For non-UK sockets you may need to change the switch positioning.
In use the night light will come on dimly after dark when power is on.
If power goes out the light comes on at full brightness for as long as the battery lasts (~6 hours).
(Remove R12 if you want full brightness even when powered).

AS USUAL WITH MAINS POWERED GADGETS, ONLY MAKE THIS IF YOU ARE COMFORTABLE WITH WORKING WITH LETHAL ELECTRICITY!

Print all except the LED lens in PETG or ABS (DO NOT USE PLA).
Print the LED lens in clear PETG.
The LED lens is designed to accept 5 x rectangular (5mm x 2mm) white LEDS wired in parallel.
See pictures for assembly.
Note that the switch is mounted in the switch bracket on the back of the box in such a way as to be pressed in (ON) when the unit is plugged in.
The idea is that, if the unit is plugged in and the power goes out (and it's dark!) the LED will light at full brightness. But, if you unplug the unit, it will be powered off unless you manually press the button in.

Note that the battery charger IC (MCP73871) is a VERY small 20 pin QFN device that is VERY hard to manually solder. My technique was to use a very small amount of low temperature solder paste and a hot air re-work tool to get the device in place and lightly soldered down and then follow up with a very fine soldering iron and some regular fine solder.

The rechargeable battery is a 600mAH lithium battery (35mm x 25mm) from Ebay (https://www.ebay.co.uk/itm/265318798148?var=565179454347).

The PCB design was done on EasyEDA and the attached gerbers can be made by EasyEDA or any other PCB manufacturer.

Note: I found during testing that, when the bright LED light was on (battery power or R12 removed), there was enough internal light transmission to cause the sensor to detect the light, thus "flashing" the bright light. The solution was simply a coat of black model pain over the interior of the sensor.
